Diesel Generator Repair

Commercial Generator Repair: Use Load Bank Testing Before You Rebuild

When a commercial generator trips, smokes or will not hold load, the first quote you get is often for a rebuild. Before you spend that money, you need a diagnosis, and a load bank test is the fastest way to get one.

Guess wrong and you lose twice: a costly rebuild that does not fix the real fault, then another outage while your site waits for a second repair. Diagnose first, and your repair budget goes where the problem actually is.

Repair Decisions Based on Evidence

USP&E repairs, refurbishes and tests diesel generators and gas turbines for commercial, industrial and mining clients, and every scope we write starts with a measured diagnosis. With 150+ power projects in 45+ countries and 25,000 MW contracted since 2002, USP&E puts 400+ engineers and project managers behind you; they can test your set, find the fault and give you a repair, rebuild or replace recommendation you can defend. You get ISO 9001 and ISO 45001 certified quality and safety systems, with FCPA and OFAC compliance on every contract. USP&E is a full-service EPC and O&M contractor, not a broker.

Why a Load Bank Test Comes First

Most generator faults only show under load. A set can idle smoothly and still fail at 70 percent: overheating, falling frequency, black smoke or a voltage regulator that cannot keep up. Building load is rarely enough to prove this, and you do not want to test on your tenants. A load bank lets you apply controlled, stepped load and watch the generator respond.

During the test, the technician records voltage, frequency, current, oil pressure, coolant temperature and exhaust temperatures at each step. Those numbers point to the fault: cooling, fuel delivery, air supply, governor, regulator or alternator. They also give you a baseline to prove the repair worked.

Resistive vs Reactive Load Banks

A resistive load bank applies real power at unity power factor. It proves the engine, cooling and fuel system and burns off wet-stacking deposits. A reactive or combined bank applies load at a lagging power factor, typically 0.8, which also stresses the alternator, exciter and voltage regulator the way motor and transformer loads do.

If your generator runs in parallel, feeds large motors or showed voltage problems, ask for a reactive test. If the issue is smoke, overheating or power loss, a resistive test usually finds it.

Load bank type What it proves Use it when
Resistive Engine, cooling, fuel, governor Smoke, overheating, power loss, wet stacking
Reactive Alternator, exciter, regulator Voltage faults, motor loads
Combined (R+L) Whole set at real power factor Paralleled sets, acceptance after repair

Repair, Rebuild or Replace

Once the fault is known, compare three paths. A targeted repair fixes a single system such as injectors, a turbocharger, a radiator or a regulator. A rebuild or major overhaul restores the engine when wear is general. Replacement makes sense when the rebuild approaches the cost of a good used or new set, when parts are obsolete, or when your load has outgrown the unit.

Ask for each option in writing with the expected remaining life, not just the price. USP&E’s asset refurbishment team prepares that comparison so you can choose with the full picture.

After any repair, run the load bank again. A signed before-and-after report is the proof your insurer, your facilities team and any future buyer will ask for.

When Repair Leads to an Upgrade

Some repairs reveal a bigger question: is this site still right for diesel? If you run long hours, compare the rebuild against natural gas engines/stations or used/new gas turbines. Your gas turbine generators option could include a remanufactured GE Frame 6B from our refurbishment programme, and for US hyperscale campuses the New USP&E FX-45 45MW Modular Gas Turbine for the Hyperscale Data Center sector in the USA offers 2028–2030 capacity slots. USP&E delivers hyperscale EPC/O&M for AI gas turbines, hyperscale generators and gas turbines for compute.

If your generator must be out of service for repair, you can rent a temporary generator to cover the gap. This site’s diesel generator repair and overhaul guide explains rebuild scopes in more detail.

How to Diagnose a Generator Before Repair

Your 3-step plan: 1. Book a diagnostic load bank test. 2. Review the fault and the repair options. 3. Repair, retest and keep the report.

  1. Record the symptoms, alarms and when the fault appears.
  2. Run a stepped load bank test, reactive if voltage or paralleling is involved.
  3. Read the test data to isolate the system at fault.
  4. Compare repair, rebuild and replacement with expected remaining life.
  5. Retest under load after the repair and file the signed report.

FAQ: Commercial Generator Repair and Load Bank Testing

Which USP&E offices handle generator repair and load bank testing?

USP&E dispatches repair technicians and load banks from Johannesburg and Cape Town for African sites, and from Colorado Springs and Knoxville for US clients. London supports contracts and insurance documentation, and Wuxi helps source China-made parts. The nearest team handles your diagnosis and repair.

Has USP&E delivered repair and refurbishment work before?

Yes, USP&E has delivered 150+ power projects in 45+ countries, including engine rebuilds, power station refurbishments and zero-hour gas turbine work. The track record above lists approved examples, including our in-house work returning gas turbines to zero hours for data-centre clients.

Is USP&E a repair broker?

No, USP&E is a full-service EPC and O&M contractor, not a broker. Our own engineers diagnose, repair and retest your generator, so the people who find the fault are the people who fix it and stand behind the result with a signed test report.

How quickly can USP&E respond to a generator failure?

USP&E responds to new repair enquiries within one working day and prioritises sites without backup power. Send the generator model, symptoms and alarm history. Where needed, we can arrange temporary power while the diagnosis and repair go ahead, so your site is not left exposed.

What is generator load bank testing?

USP&E uses load bank testing to apply controlled, stepped electrical load to a generator and record how it responds. It proves the set can carry its rated output, finds faults that only appear under load, and burns off deposits caused by light running. It is the best diagnostic step before any repair.

How often should a generator be load bank tested?

USP&E recommends a load bank test at least once a year for standby generators whose building load cannot exercise them properly, and after any significant repair. Codes for emergency systems may set specific requirements, so check the standard that applies to your building and duty.

Should I repair or replace my commercial generator?

USP&E compares repair, rebuild and replacement on expected remaining life, not only price. Repair suits a single failed system, a rebuild suits general wear, and replacement makes sense when parts are obsolete, the rebuild nears replacement cost or your load has outgrown the unit.

Do I need a reactive load bank?

USP&E suggests a reactive or combined load bank when your generator runs in parallel, feeds large motors or has shown voltage problems. A reactive test loads the alternator and regulator at a realistic power factor, while a resistive test mainly proves the engine, cooling and fuel system.

Fix the Real Fault First Time

With a proper diagnosis, your repair fixes the real fault and your generator goes back to work. Without one, you pay for repairs that miss and outages that repeat. Let USP&E test before anyone rebuilds.
