Diesel Generator Repair

Diesel Repair Cylinder Head Path to GT

Your diesel genset is losing coolant, one cylinder is running hot, or the crankcase is pressurising. Each points to a problem at the cylinder head: a crack, a burnt valve, a failed gasket or a worn seat. Heads take the full heat and pressure of combustion, and they wear faster than most parts of the engine.

A rushed head repair can put coolant into the cylinder, drop a valve onto the piston or wreck a liner, and a small fault becomes a full engine rebuild. If heads keep failing on the same engine, you are paying for repairs that never reach the root cause.

USP&E Helps You Repair Diesel Cylinder Heads Properly

We know the pressure to get a genset back online fast, especially when it is the unit carrying your load. USP&E has delivered 150+ power projects in 45+ countries, with 25,000 MW contracted since 2002, and our 400+ engineers and project managers inspect, repair and test large diesel engines, and plan the move to gas turbine generators when repeated repairs stop making sense. Our systems are ISO 9001 and ISO 45001 certified, and every deal runs under FCPA and OFAC controls. USP&E is a full-service EPC and O&M contractor, not a broker.

A good head repair follows a simple rule: find what failed, prove what you fix, and stop the cause from coming back. Skipping any of those steps is how one repair becomes three.

Read the Symptoms Before You Strip the Engine

Collect the evidence before anyone picks up a spanner. Exhaust temperatures by cylinder, coolant consumption, oil analysis for coolant or fuel, crankcase pressure, smoke colour and compression or cylinder pressure readings all help you find which head is at fault and what is wrong with it.

Coolant in the oil or white smoke may mean a cracked head or failed gasket. A hot cylinder with high exhaust temperature may point to a valve or injector problem. Low compression on one cylinder often means a leaking valve or seat.

Write the symptoms down. They help you confirm the fault once the head is off, and they guide the root cause work that comes later.

Inspect, Test and Repair to the Manual

With the head removed, inspect the fire deck for cracks, especially between valve seats and around injector bores. Check valves for burning, cupping and stem wear, seats for pitting and recession, guides for wear, and springs for length and cracks. Inspect the gasket and the block deck for erosion or damage.

Pressure test the head and use crack detection on critical areas before you decide whether to repair or replace it. A crack that passes into a coolant passage is rarely a safe repair. Measure every critical dimension against the engine maintenance manual limits.

Refit with new gaskets, correct bolt torque and tightening sequence, and correct valve clearances. Run the engine in under load and recheck temperatures, pressures and clearances before you hand it back to operations.

Find the Root Cause, Then Decide the Path

Heads rarely fail without a reason. Overheating from a cooling fault, poor fuel or faulty injectors, overloading and coolant chemistry problems all shorten head life. Fix the cause, or the new head will fail the same way.

Track head repairs in your maintenance system. If the same engine keeps needing heads, the cost of repeated repairs and lost running time may justify a change. A move to gas turbine generators, natural gas engines/stations or a remanufactured GE Frame 6B can replace worn diesel capacity, and verified used/new gas turbines can shorten the path.

Large energy users ask the same question at a bigger scale. When diesel repair bills keep rising, a hyperscale EPC/O&M partner can plan the move to AI gas turbines, hyperscale generators and gas turbines for compute, and New USP&E FX-45 45MW Modular Gas Turbine for the Hyperscale Data Center sector in the USA gives US sites a modular path away from engines that keep needing heads.

USP&E Track Record for Diesel Repair

You want proof that USP&E has repaired, rebuilt and supported large engine fleets on demanding sites. These projects show that record.

  • USP&E supplied 28 Cummins KTA50 containerised diesel gensets, 1,275 kVA each, for Perseus Mining’s Nyanzaga Gold Project in Tanzania.
  • Resolute Mining, Golden Pride, Tanzania: a new USP&E controls system integrated two engine brands in one plant and eliminated harmonic distortion on the mine network. Read the case study.
  • Barrick Gold, Loulo-Gounkoto, Mali: USP&E rebuilt more than 80 MW of Caterpillar CM32 engines and added 24 MW of new zero-hour capacity, delivering a 104 MW station with 300% greater reliability and availability than previously recorded at site. Read the case study.

HowTo: Repair Diesel Cylinder Heads Properly

Your 3-step plan: 1. Share symptoms, oil results and repair history under NDA. 2. Receive a fault diagnosis, repair scope and root cause plan. 3. Repair and test, then track head life under accountable O&M.

  1. Record the symptoms: coolant loss, exhaust temperature spread, blow-by, smoke or compression loss.
  2. Remove the head and inspect for cracks, valve and seat wear, guide wear and gasket damage.
  3. Pressure test the head and crack test critical areas before you decide to repair or replace.
  4. Repair to the maintenance manual limits and refit with new gaskets and correct torque.
  5. Find the root cause, such as overheating, fuel faults or coolant problems, before you run again.
  6. Compare repeated head repairs with gas turbine generators or a remanufactured GE Frame 6B.

FAQ: Diesel Repair Cylinder Head Path to GT

What are the signs of a failing cylinder head?

USP&E looks for coolant loss, coolant in the oil, white smoke, high exhaust temperature on one cylinder, low compression and crankcase pressure. Any of these can point to a cracked head, failed gasket or leaking valve. Your logs help confirm which cylinder is at fault before strip-down.

Can a cracked cylinder head be repaired?

USP&E decides after pressure testing and crack detection. Some cracks in non-critical areas can be repaired within the manual, but a crack into a coolant passage or across the fire deck usually means replacement. Your engine’s safety matters more than saving the old head.

Why do cylinder heads keep failing on the same engine?

USP&E usually traces repeat failures to a cause outside the head: overheating, poor fuel, faulty injectors, overloading or coolant problems. If you replace heads without fixing the cause, the new ones fail the same way. Root cause work is what stops that cycle on your engine.

When should repeated head repairs lead to a gas turbine?

USP&E compares the cost of repeated head work, lost running time and fuel with options such as gas turbine generators or a remanufactured GE Frame 6B. When the same engines keep failing and your load is steady, a planned move to gas can end the repair cycle.

Where are USP&E’s offices that support diesel repairs?

USP&E supports diesel repair work from Johannesburg and Cape Town, where mechanical and O&M engineers can reach African sites quickly. London handles contracts and finance, Colorado Springs and Knoxville connect you to US parts and turbine supply, and Wuxi follows up China-made parts and balance-of-plant.

Has USP&E delivered engine repair work before?

USP&E supplied 28 Cummins KTA50 containerised diesel gensets, 1,275 kVA each, for Perseus Mining’s Nyanzaga Gold Project in Tanzania. Public case studies also cover Mali, where USP&E took over a mine plant of Caterpillar engines left in critical condition and restored its availability. You can read each case study yourself.

Is USP&E a broker for repair parts or engines?

USP&E is not a broker. USP&E is a full-service EPC and O&M contractor that repairs, builds and maintains power plants with its own engineers, so the people who diagnose your head failure also answer for how the engine runs after the repair.

How fast can USP&E respond to a cylinder head failure?

USP&E can start reviewing your symptoms, exhaust temperatures and oil results as soon as you share them under NDA. Engineers flag the likely fault and any risk of running on first, then plan inspection support, with timing set by site access and parts.

Fix the Head and the Cause Together

Repair cylinder heads properly and your engine runs cool, clean and reliable until the next planned overhaul. Rush it and a small leak becomes a wrecked engine. USP&E will help you diagnose, repair and plan your path with confidence.
